Are you a boat or home owner?  Do you wish paying your bills was more fun?  Do you have stacks of cash sitting around just taking up space?  Well this is the project for you!  Over the next month we will be designing version 2 of the Rain Maker.  It’s a tool that you load with cash and then launch at about the speed most of my project eat cash lately.  Version 2 you ask?  That’s right most of the longer projects we model in class take me several attempts to get right.  Here is a link so you can see it in action.

The first draft lets me work out the ideas and see if I can get a working prototype.   In this case I knew I wanted to try over molding like our favorite tool company here in Milwaukee and I was not sure if my cash accelerator device would work.  About a hundred hours of printing later I can tell you it does and I learned a lot of do’s and don’t when over molding on 3d printed parts.  I do really like the feel of the urathane rubber in my hand and it is so much fun to see money shooting our the front of the tool.  This is going to be a fun one so join us Mondays @ 7pm or watch the series on YouTube.

Julie and Carl of Scoops Ice Cream & Candies of Kenosha, approached new Makerspace member, Brandon Minga, with their project. They were given recommendations from other projects he’s done in the are including Mike’s Chicken & Donuts and the Modern Apothecary. Scoops was looking to enhance and draw more attention to their new location with a large exterior sign. Going through the concept and design process Minga quickly decided that the sign design was also going to become their new logo. Once the final design was rendered he quickly learned how to CNC a template to hand plasma trace the design out of sheet metal. The middle of the sign was also hand cut, roll bent and broke to match the bubbly ice cream cone shape. With a little help from friends a the Makerspace, he ground down welds and drilled 44 holes for the light bulbs. After all the holes were drilled Minga fit the sign with sockets, wired up the sockets and tested the electrical. Working with Prodigy Sign in Kenosha he also coordinated the hanging of the sign.

Any project starts with a sketch.

Took that g-code and used the handmade CNC router to cut out a template (note to self, don’t use OSB for plasma templates).

Traced template with hand plasma cutter.

Hand cut, roll bent, metal break and tack welded the bottom shell.

Hand cut and used the break to bend my own c-channel for the stabilizing guts of the sign.

A little custom install and wiring….and we have lights!

Can’t forget the paint! Primed inside and out, the sign got coated with some retro color.

Installation day was very windy, they called two crews in to stabilize the sign as they anchored it to the building.

Screen Printing

Tuesday meetings often turn into training night at the Makerspace.  So many members come the the weekly meeting that it can be easy to find something new to learn.  Last week was no exception when Pete gave an intro to screen printing.

Thanks to Bill M for donating the table and James for adapting the plate to an existing Craftsman router we can now use this fantastic router table. The table has a convenient switch(visible in the picture with a large safety STOP button), an adjustable fence, anti-kickback finger, slots for jigs, and is conveniently placed on wheels so the whole unit can be wheeled to where ever it is needed. If your wondering “what the heck is a router table, or a router for that matter” then check out the links below to get started.

Well, I’ve been slaving away on creating a unique X-mas gift for my wife and two-year old daughter, and I think I got it right. They loved it!

I’m talking about a Custom Snow Globe!

A while back, I was working in the driveway on a styrofoam project. Of course, that white stryrofoam dust gets static-charged and STICKS TO EVERYTHING. I also found that the best tool for cutting it was my wife’s kitchen electric carving knife. When I headed inside to take a break and warm up, I was COVERED with styrofoam. My two-year-old girl looked up at me and squeeled “Daddy a Snowman!”.

Indeed I was. I imagined myself inside a snow-globe with styrofoam swirling around me like a snowstorm. But could I actually BUILD a snowglobe that would match my imagination?

I started looking at every snow globe I could find and set to work building one. I looked around and found a glass dome, used for light fixtures. I got two of them, and gave one to my brother-in-law, who is a clay artist, among other things, and commissioned him to make a caricature of me. Since he had one globe, and I had the other, he could make a figure that would fit inside the globe, and I could do the woodworking on the base, and insure that the globe fit that.

I headed to the local cabinet shop and talked to old high-school class-mate Steve about what wood to use for a base. He gave me a maple block, and I grabbed some scrap maple from the bin to practice cuts and routering on. At my Dad’s back-of-the-garage shop, I experimented with routing, until I could get it right, and routed a circle for the base of the glass globe, cut the wood base to length and cut a 45-degree bevel on the top edge, and routed a pocket in the bottom for the electronics.

I wanted to make a “singing” snow-globe, so I bought a singing greeting card at the Hallmark store, and then dissected it for parts. The electronics were then mounted on the bottom of the  wood base, along with a custom switch.

I headed to the Milwaukee Makerspace to use the laser-cutter.

Using the vector graphics program on the laser’s computer, I laid out an inscription for both the top and bottom of the snow globe base. I practiced on a piece of paper, and then when I actually focused the laser properly and had everything else figured out, I wood-burned the maple block, front and back.

I also used a solder station to add the momentary on switch to the greeting card electronics, so that the song would play whenever the globe was picked up to shake up the snow.

Next, was clear-coating the figure and the wood base. I used “Parks Super-Glaze”, a two-part epoxy clear coat used for bars, to completely seal and waterproof both the figure and the base, as well as to permanently attach the figure to the base.

Then, it was a matter to holding the globe upside down, filling it with water, filling the routed circular grove of the base with silicon glue, and flipping the figure and base, upside-down, into the dome of water. Once it was cured, the snow-globe can be flipped right-side-up, gift-wrapped, and put under the tree!

I’m glad to say that the project turned out just great! It was a bit of a stretch to my skill-set, so THANK YOU to the people who gave me a hand with it. Nothing quite like a project that runs the gamut from sculpture to wood-working, electronics, glass, water, laser-engraving, and more! But that’s how we grow… by stretching a little bit more every time!

At home, I have a small LED light that is designed for use under cabinets. I use it mostly to illuminate one side of my aquarium, and I occasionally pull it out to use it as a light for filming video.

The problem is that it is quite a bit brighter than the other LED light I have on my aquarium, and for video use, it would be nice to be able to adjust the brightness of the light as well.

However, LEDs just CAN NOT be dimmed with a regular old light switch dimmer the way an incandescent bulb can. I had heard that they can be dimmed through PWM – pulse width modulation. I was already familiar with the term, as that’s the same technique used to control the speed on the motor of my homebuilt electric car.

So, when I was in at the MILWAUKEE MAKERSPACE I asked Tom G if he had any suggestions for me to start learning electronics by building a simple PWM dimmer for my fish tank LED light. As a hobby, he has built a fair number of robots, and pointed me to the Dallas Personal Robotics Group web page, where they had a number of tutorials posted. Sure enough, they had atutorial on building a simple motor speed controller, using a 555 timer chip. It also included a very nice explanation of Pulse Width Modulation. It’s really a simple thing that is sometimes hard to describe. I don’t think I have ever heard it explained so clearly as in the DPRG tutorial.

Part of the fun of the Milwaukee Makerspace is just having lots of odds and ends around handy, instead of having to take a trip out to the hardware store or electronics warehouse. A 555 timer, a few resistors and capacitors, and a bread-board were I all right there, ready for me to prototype this simple circuit. Even with nearly no electronics experience, it was pretty easy for me to follow the tutorial and connect up the 555 and other components into a working circuit.

After some playing around with it, I found that this circuit could not only control the speed of a DC motor, or dim an LED light, but somebody else suggested I hook a speaker up to it. Sure enough, I could generate various frequencies of sound as well! (Although since it’s a square-wave, none of them sounded very nice!)

So, the next time I was going past Radio Shack, I stopped in and picked up some “Perf-Board”. It’s sort of the step between a breadboard and a custom circuit board – just a board with a bunch of holes in it, all evenly spaced, ready for you to insert electronic components and solder them together.

I then recreated my original breadboarded circuit on the perf-board and soldered it all together.

I also grabbed a used plastic case from the Makerspace parts pile to use as an enclosure for the circuit-board. A bit more scrounging meant that I had a power connector for it that matched the power supply for the LED light. I’d be able to use the same power supply whether I was using the LED with or without the dimmer.

A bit more soldering (only ONE soldering iron burn!) and installing the board in it’s case, and I now officially had a PWM Light Dimmer for my aquarium!

But here’s where it gets more interesting. I really built this not so much out of need for a dimmer, but as a learning experience to find out where theory and practice come crashing together in the real world. After assembly, I already noticed a few ways to improve the final version of the device. (I’m still thinking of this as a proto-type or first run!)

Ideas for future improvements include:
1) A power indicator light. If the PWM is turned all the way down, it’s hard to tell if the device plugged into the dimmer is even on or not.
2) A volt-meter display. It’s pretty neat to be able to see that the perceived output voltage of the dimmer is. I have several 12V devices that I would like to run from a large 14.4V battery. With a volt-meter built in, I could set the dimmer to send exactly the correct output.
3) Battery Operation. The surplus case that I used as an enclosure already has a removable cover. It shouldn’t be tough to fit some AA batteries in there to make the whole thing run without requiring a power cord to the wall.

Recently, we through a birthday party for a friend of ours. She requested a Disco Ball at the party. My sister found a disco ball at the clearance table at a store, but no matching disco ball motor.

Aha! Here’s my chance to not only save a few bucks by not PURCHASING one, but also learn about motors and gear reduction! Next time I was in at the Makerspace, I dug through the bin of scrap motors on the “Hack Rack”. An AC motor? No that’s no good, it has to run on batteries.. Stepper motor? I have no idea how to run one of those…. Hmmm. What’s this? I eventually found not one, but two motors, both connected to to some gearing and a pair of tiny square drive axles. The motors were marked as 24V DC, and I knew that if I drove them at a lower voltage, they would still work, but not spin as fast. I tested them both with a benchtop power supply and saw that they worked. The one was geared to a much faster speed than the other.

I later tried running both directly from a 9V battery, as it is the simplest power supply I could think of. The one motor, through the gear reduction, would spin the driveshaft at exactly 2 revolutions per minute at nine volts. That’s almost PERFECT disco ball rotation speed!

I bent a paper clip through a connector on the end of the drive shaft to hold the ball, and added a carbineer to hold the motor to the ceiling. POW – top-notch disco ball rotation!

For the party, I let it run on just the 9V battery. It got left on overnight, and was still running the next afternoon. What a nice, efficient motor!

But what if I wanted to spin that ball a bit faster or slower? Either motor was designed to run up to 24 volts. My PWM “dimmer” was really a motor controller anyways after all. That was all set up for 12V. I connected the dimmer to the more quickly geared motor, hung it up, and strung the disco ball from it. Sure enough, by varying the potentiometer on the dimmer, I could make the ball spin from way too slow to nausea-inducing quick!

I even noticed that at very slow speeds, the motor made a little bit of a high-pitched whine. Remember how I said an audio speaker could be hooked up to generate a tone? At slow speeds, the pulses of the motor controller can actually be heard – the frequency is within the range of human hearing. The first time I ever heard a Chevy Volt, I noticed that it made a quiet, yet distinct noise right as it accelerated away from a dead stop. That’s the sound of the car’s electric motor controller picking up frequency as the car increases speed.

So there you have it. From dimming a light, to spinning a ball, to driving an electric car, Pulse Width Modulation is a simple, yet useful, trick that’s all around us.
